What Is a Custom RF Welding Machine?

A custom RF welding machine is a radio frequency welder configured around one product: its material, seam types, size and production volume. Miller Weldmaster builds custom RF machines on its RFlex line, choosing the machine format, the welding dies, the worktable length, the options and the level of automation to match what you make. Like every RF welder, it heats compatible thermoplastics such as PVC-coated fabrics and polyurethane from the inside with radio frequency energy, then presses the layers together with a die to form a permanent, airtight seam.

When a Standard RF Welder Isn’t Enough

A standard RF welder covers most flat seams. A custom configuration makes sense when your product pushes past that:

  • Long seams on large products such as tarps, tents and tensile structures, where a traveling head and a long worktable keep the material still.
  • Shaped or small parts, such as medical, packaging or automotive components, that need a custom 2D or 3D die.
  • Mixed materials, including fabrics that RF energy can’t weld, which an impulse electrode can join on the same machine.
  • High volume, where recipe memory, auto-tuning and automation keep every weld the same.

What Miller Weldmaster Can Customize

Machine Format

Miller Weldmaster’s RF line comes in three formats. The RFlex is a stationary welder with a foldable worktable and a deep trough behind the electrode for handling large, heavy material; its standard electrode is 1.19 m (47 in) long, with other sizes available. The RFlex Travel moves the welding head along a track while your material stays in place, with laser guides for lining up seams and a worktable that is 10 m long as standard and can be built up to 100 m. The RFlex Press is the compact member of the line, built for small, intricate parts. The RFlex and RFlex Travel deliver 17 kW of output power (the efficiency of a 22 kW machine); the RFlex Press delivers about 4 kW.

Dies and Tooling

The die shapes the seam, so it is where much of the customization happens. Custom dies are available across the RFlex line, and the RFlex Press takes custom 2D and 3D dies for shaped parts, embossing, and line, spot or curve welds. The QuickGRIP release system on the RFlex and RFlex Travel lets operators change dies quickly between products.

Options and Automation

Options extend what one machine can do. On the RFlex Travel, the X option adds transverse head motion of ±2.4 to 4.75 in. An impulse electrode lets the RFlex or RFlex Travel weld fabrics that RF energy can’t. FREEWeld grounds emissions without lowering a grounding foot, so the foot doesn’t need to sit perfectly flat on the table, and it creates a stronger weld with two parallel weld lines. Every RFlex model stores 100 weld-cycle recipes and auto-tunes the RF power feed for consistent welds, and the RFlex and RFlex Travel run in manual, semi-automatic or automatic mode. For complete production lines, Miller Weldmaster also builds automated welding machines that combine welding with steps such as cutting, grommeting and printing.

RF welding uses dielectric heating: an alternating electromagnetic field makes the polar molecules in compatible thermoplastics oscillate, so the material heats from the inside. Once it reaches the right temperature, the die presses the layers together, and when the RF energy stops, the seam cools into a permanent bond. Because the heat is created inside the material rather than applied from outside, radio frequency welding gives fast cycle times and consistent seams.

Materiales

The RFlex and RFlex Travel weld PVC, polyurethane (PU), TPU, reinforced technical textiles and film; the RFlex Press also welds PET, TPO and PLA. Seam Types

Depending on the machine and die, RFlex welders make butt seams, channel seams, coverstrips, fin and prayer seams, hems (including hems with a pocket or rope), keder, overlap seams, tubes and extrusion beading.
